Anyone kno if the "frozen" issue is possible with the OEM actuator. Or its designed to always work with the key Atleast. I'd never do the $5 mod lol.

Just use some epoxy on the screw . Simply mix some epoxy and stuff it in the hole, put the rod in and tighten the screw. Let the epoxy dry and I think you shall be fine.
Probably will not be able to take it apart next time. Hopefully there won't be a time when you'll have to do that.

Btw, you welcome for the suggestion. I spent few hours figuring out the issue and how to get to it

How hard was it to unhook the top of the door panel from the top of the door frame?

It's not that difficult.
Pop it up from the lock edge and then just keep going the length of the entire door. Helps if you use some sort of plastic prying tool.
I pried it up with a screw driver and then used thin piece of wood to pry the rest of the door and avoid unnecessary scratching and damage to the door or the panel.
