I have done what your looking to do . 900 lumens will not be good for lowbeams . My turn signals are 900 lumen leds . For my led lowbeams i was putting out 2200 lumens with one of the most efficiant high power leds on the market and it still wasnt cutting it for constant use using huge heatsinks and active cooling . Seems you are underestimating the cooling you will need . The cutoff is the easy part .However the pics you showed ,that cutoff will be way too narrow . I was using a single tsx projector with the led facing back towards the bowl . I am interested in what your doing however and would like to see it accomplished with enough lumens for a actual low beam . I was able to accomplish 1400 lumens for contant use but even that is barely comparable to hologens . Its still a work in progress but my goal is 2600 lumens . Btw what leds are you using ? My 900lumen turns are using 6 luxeon rebel leds .

One other thing are you planning on using 2 morimoto min's for the lowbeam ? how would you fit that ? 1 yea but not 2 . They are just a normal 2.5" projector with small housing .A 50mm heatsink is not going to cut it unless your running maybe 500 lumens constant . Hope my advise can help . I want to help but cant give too much info away as i plan to market them when they are done .

I plan on using 2 low beams in each headlight, 900 lumens each. thats a total of 4 900lm projectors. the actual projectors in the picture are just simply a test. I plan on making the projector myself, using 50mm lenses. as for brightness if that doesn't cut it in testing I will step it up to a more powerful LED. Currently I Retrofitted the single LED into my maglite. in addition to the heatsink attached to the LED, the entire reflector bowl that its mounted to, is aluminium as well.

I am Testing overall reliability as well as temperature dissipation using Thermisters to check the temperature and make sure that the LED stays at optimal temperature in a confined space(sealed in the maglite) and if not make the necessary changes to it can be cooled properly.

As for the progress of building the actual projector, I have determined the focal point of the lens' i intend to use. and calculated the cutoff shield needs to be placed 2.55cm away from the lense which is nearly 1 inch exactly. now I'm looking into lens mounting options. and i still need to find how far away the LED needs to be mounted from the cutoff shield so that I get optimum output.

Nice. The new BMW will have LED headlights, and the new Prius has them optional. So in the future I think we will only see LEDs.

Considering each low beam hid runs minimal 3000 lumens. 900 is no where near the normal level. It is possible to combine multiple high power luxeon style leds but the heat becomes an issue, that's why its not widely commercialized.
