I test fitted my Volks this morning after installing my BBK last night and they don't clear the caliper. The front offset is 28 and they barely touch so I'm thinking a 5mm spacer will be more then enough, but I was wondering if I need to install the longer studs even with the small 5mm spacer? I really would rather not take everything apart just to install new studs.
Yes, you should. +28 is pretty weak, so you might as well slap on on bigger spacers while you're at it. And if you do, then you can buy bolt on spacers that have the studs already installed. Take the wheels off, insert spacer, put wheels back on, done. I'd suggest at least a 15mm spacer. Ichiba V2 & Project Kics make bolt on spacers.
Well even at 28 they are almost flush to the fender. If I put 15mm on there they will stick out. Here is what they look like with no spacers.

your wheel being turned helps, but that's not very flush. What size tires do you have up front? Since they're sf-challenges I assume they are 9.5" up front?
If you don't wanna do 15mm, then I think the smallest bolt on spacers are 10mm.

I have 255 35's up front. I don't want to run negative camber to prevent tire rub and I drive a lot so I really want to keep my clearance as much as possible.Originally Posted by Calvin

Here is what the rear looks like. Will the front with a 10mm spacer sit farther out then this?

it's hard to tell without knowing how cambered in your fronts are, since the pic shown above have them turned.
measure it yourself and see how much farther 10mm will poke out up front.

the standard setup for sf-challenges is 19x9.5 +28 19x10.5 +23. i'd bet money that is his setup.
