Exactly the same problem here. Got my cats installed the day before yesterday and the driver's side cat is rattling, but only when the car is in gear under acceleration (vibration and harsh sound). You cannot reproduce this in neutral that's why the shop has problems to bend the shields properly. They were twisting it for an hour yesterday and it's still rattling.

Could you give more detail on which elements you bent. The body heat shield or the cat heat shield? In which place? Is it reasonable to take the body heat shield completely off when the rattling doesn't go away?

The guys at the shop had to take a mallet and pound the living crap out of the body shield of the car. I mean, REALLY POUND IT!

They originally thought, "Oh, there's plenty of room there". However, "plenty of room" is not enough!

More specifically, the part of the cat that is hitting the car underneath is the back of the cat (the part towards the back of the car).

Take a mallet and pound the bottom of the car upwards.

Mine is EXTREMELY smooth now....no problems. Before, it sounded like a cheap Mustang.
