DIY Projector Retro (Almost ;) )

Well, I know I have been promising a writeup on my projector retro for a while now. However, with every weekend I expect to finish my project I run into another obstacle. This is the absolute last step in the whole process but it has proven to be a challenging one.

In order for me to fit the Stanley projector in the upper low beam area I had to remove the stock dust cover and open the back of the headlight some more. I have test fitted the current setup and it fits fine in the engine bay. The only problem is there is VERY minimal space before you hit the fender well with the headlight mounted. I originally planned on just extending the old stock dust cap by an inch but there is just no room.

Here is a couple of shots of the rear of the headlight:

I figure I would post up here since hundreds of minds function better than one? The only solution I could come up with was heavy duty aluminum foil siliconed into the housing. I decided against it in the end because it was just too ghetto. Whatever the solution it has to be able to resist 300 deg+ temperatures. I am thinking some sort of rubber boot siliconed to the housing? I need some ideas guys!

Possibly PVC Drain Piping seen at Lowe's or Home Depot. I know they carry many different sizes? Just cut to length and join together with PVC cement.

Pete, any shots of the front of the headlight? I'd like to see how far forward you put the projector.

Also, the 3M mounting tape works fine. It's withstood sunlight, heat from the HID, etc. When I've taken it apart before, it's never melted, and still as sticky as ever.

You can kind of see how foward the projector is sitting in this shot.
I had to trim the front headlight trim just to make it fit where it stands now (About an 1/4").
So if you want to push it more foward you would have to cut out some more. Mind you the
headlight trim is not seated completely in this pic so the projector actually sits a tad more foward.

I am not sure if PVC piping is heat resistant.
